Rotors - Brakes
So has anyone ever actually been told that their rotors could not legally be turned (due to being worn too thin)? If so, how many miles were on the vehicle? Was it mostly city driving? If the brake wear light has ever gone off in your car - what was the odometer reading when it lit up?

not on the Crossfire... but yes... there is a spec for minimum thickness to allow turning... different for each type/manufacturer of rotor... turned too thin and they will heat up faster and warp worse...
When I had the C32 rotors turned before I installed them they checked them with a caliper before they would agree to turn them....

Material has to be machined off approximately evenly from both faces.
Just had the brakes and rotors changed on mine. 51,700 miles on them. Only needed the fronts and yes the service guy told me there's some kind of lip on the rotor and it couldn't be cut either. They didn't have the parts but got them the next day but I didn't care because my dealer has loaner cars. $789.00 to do the job. They screwed me on the parts but the labor was only $160.

I've never heard the "lip" as a reason they can't be turned... maybe that's not BS ??? Anyone understand why that might be true?
At $789 for fronts only....I'd be inclined to say , "Just put on new pads & skip the turning (if it can't be done) or new rotor". At least till someone told me the rotors are so thin that they might fail...
Last week I had new front rotors & pads put on a Chevy HHR....total cost with tax was $261....& ya know the XF front rotors don't look like they should cost 3X as much???
You're right and I told my dealer I could get aftermarket for less than that and he said that I was paying M-B prices for M-B parts and he's right on that. They honor their warranty work real well and I've never had a problem there so I figured it was worth a little extra. Hell, the guy at the local garage doesn't charge any less than the dealer and he doesn't warranty his work at all.
